You can get replacement cells, but the contacts are welded on which is where you may get problems. The cells used are commonly available from radio-control suppliers on the net. NiMH cells in cordless tools are pretty much always sub-C size, 1.2volt with various Ampere-hour ratings, such as these. Google sub-c nimh and you’ll find loads (BTW you want tagged cells). There’s a place in South Manchester does them, from memory, but sorry, I can’t remember the name. Good luck!

Its a bit of an experiment really, I took it apart and put the multi metre on each cell and they all read approx 2.5-2.8v except one which only reads about 1.1v and looks slightly discoloured. So I thought if I can get a new cell for a tenner and solder it in I may be able to get it working again, my only problem is the cells have no information on as they are just wrapped in cardboard, and when I went and looked at the C.P.C electronics web site they have so many I am now confused

The battery casing should state the type of battery chemistry (NiCd, NiMh etc) and the battery capacity in AH. What you need is a cell of the same chemistry and the same AH rating. (Note that the AH rating, say 4AH, applies to all cells in the battery, so each cell is rated at 4AH)

I have an 18v cordless hammer drill where the battery is weak, I just worked out it would cost me about £45 in replacement cells to renovate the battery if I do it myself. Not sure it’s worth it.

I wonder if I could get off-the-shelf 6v batts and make up an over-the shoulder battery case with a short cord for less?

I have a WEN 11000 Watt. Recently lost power for 4 days. The Generator ran fine until the last day and it bogged down due to spouse having too much on at one time. The gen died and now the electric start will not turn over. It will not do anything. It is as if the electric start is no being engaged at all. No sound, nothing. The battery is good.

Bosch IXO Screwdriver Battery Replacement

This guide shows you how to open your Bosch IXO cordless screwdriver and repair it by replacing its internal rechargeable battery. The tutorial is based on the IXO version 5 (V) but also applies to other generations of IXO electric screwdriver such as the IXO 4 (IV) and IXO 3 (III) and also other brands of cordless screwdriver such as Ryobi and Black Decker that use a 3.6V to 4V Li-ion battery.

The method for replacing your Bosch IXO battery is:

  • Open and partially dismantle the Bosch IXO
  • Disconnect the old rechargeable battery
  • Solder in the replacement battery
  • Reassemble the Bosch IXO

To start with, remove any screwdriver bits from the chuck of the cordless screwdriver.

Using a flat-bladed screwdriver gently pry the rubber nose shroud (chuck cover cap) off the IXO screwdriver and put it to one side.

Gently peel the label off from in front of the trigger. You can use the knife blade to get started by lifting one corner of the label.

Using a T-8 size Torx bit screwdriver remove the 4 Torx screws that hold the two halves of the casing together. Suitable torx screwdrivers are available through our online shop page. You might also be able to fit a small, flat-bladed screwdriver into the screw heads instead.

With the 4 screws removed you can now pry apart the casing. Try to keep all the internal parts in the left-handed half of the casing.

Below you can see the battery. This version of the IXO screwdriver has spade terminals to connect the wires to the battery but other IXO versions have the wires soldered to the metal tags on the battery.

Note that the positive battery terminal is nearest the motor in this version of the Bosch IXO screwdriver. Other versions of the Bosch IXO had the battery installed the other way round so carefully note the polarity of your original battery. You can take a quick photo of it before removing it to remind you. There is a groove around the outside of the battery near the positive end to help identify it.

This Bosch IXO has a thermal sensor taped to the battery. Peel the aluminium tape off the sensor and put the tape to one side.

The retailer will have all the right special tools such as a software diagnostics tool to identify the exact problem. Even experienced bicycle repair enthusiasts may be unable to repair the fault or may face a series risk if they compromise the safety of the overall system with an improper repair.

Can the Bosch eBike drive units be repaired?

Maintenance and minor repairs to the drive unit can be carried out by specialist dealers. This can include, for example, use of a drive unit repair kit, relubrication or the replacement or retrofitting of bearing protection rings. If a major fault is detected, the motor will be picked up from the dealer by Bosch. Whether a repair is possible is decided individually in each case. In some cases, we remanufacture the drive units during a service case. This means that the drives that qualify following appropriate testing are reconditioned and, after a final test, are made available to the customer again with full functionality. This is part of our sustainability strategy and contributes to the reuse of non-defective components.

Can Bosch eBike batteries be repaired?

For safety reasons, faulty, old or worn out batteries cannot be repaired or refreshed. Lithium-ion batteries are complex, finely tuned systems with a high energy content. Correct function and optimum interaction with the Battery Management System can no longer be guaranteed if a battery is repaired. In addition, when the battery is re-assembled, the housing seal can no longer be assured.

For safety reasons, batteries must pass extensive series tests in accordance with national and international legislation and normative requirements before they can be placed on the market. These series tests are not feasible for an individual repaired battery due to the number of test samples required. This includes, for example, leakage testing, as well as overcharging and short-circuit tests. If these tests are not performed, there is a high risk that, for example, moisture will penetrate the battery and, in the worst case, cause a short circuit and thus pose a hazard. All of this can have safety-related consequences. For safety reasons, Bosch therefore strongly advises against having the battery repaired.

Bosch eBike batteries must never be opened under any circumstances – not even if they are being repaired by third parties. Opening the battery means interfering with the delivered condition as approved by Bosch and entails safety-related risks. There is a risk that the Bosch eBike battery may catch fire due to a short circuit as a result of improper repair – caused, for example, by crushed or incorrectly routed cables, detached components or poor-quality electrical connections. These dangers also exist at a later point in time if an eBike battery, once opened, is used again.

Bosch eBike Systems aims, in principle, to provide spare parts availability for at least six years after the products were last delivered to the eBike manufacturer. In individual cases, however, we may not be able to meet this target if, for example, our suppliers are no longer able to provide individual components. If necessary, we will propose alternative components, e.g. upgrades.

Batteries for Out-Dated Motor Systems

There are a number of older motor and battery systems that are either not used or little used these days but there are still some suppliers out there who may be able to help out and if you are in this position a bit of internet research might just turn something up. Let’s take a look at a couple of examples.

BionX E-Bike Batteries

BionX operated between 1998 and 2018 and were once one of the leading e-bike system manufacturers in North America, with the likes of Trek and Kalkhoff using their systems.

Heinzmann E-Bike Batteries

German company Heinzmann had a great reputation for quality and produced the now obsolete Classic system and the newer Direct Power system. At various times both were available as kits or fitted to off-the-peg e-bikes.

In the UK Electric Vehicle Solutions are the main stockist of complete Direct Power kits and of spare parts for the Classic system.

What About Non-removable Frame Integrated Batteries?

A relatively small number of e-bike batteries are incorporated into the frame and not designed to be removed by the rider – they must be charged on the bike. Whilst perhaps inconvenient for some, the system has the benefit of a sleeker and simpler design and keeps the battery cells well-protected.

The Ebikemotion X35 system is one example of the most common lightweight systems out there to feature a frame-enclosed battery.

When it comes to replacing these batteries, to be clear, our official advice is that this is a job for the dealer, or expert shops to do only.

DIY in this area can get tricky in a hurry. Looking into service options to replace batteries in an integrated system is something to consider before purchasing the bike.

Third-Party Replacement E-Bike Batteries

For some older batteries – or even some current ones – there may be manufacturers other than the so-called OEMs (original equipment manufacturers) who made the original batteries. These third-party companies are not recognized by the original e-bike manufacturers so if possible it is always best to go back to your dealer or the manufacturer directly to source an original battery.

However, third-party batteries may be a solution where no original batteries appear to be available.

There are a growing number of companies that provide third-party batteries and here we take a look at a couple of the bigger operations.

Please note that on e-bikes that are still in their warranty period, replacing the battery with one from a third-party manufacturer will most likely void the warranty.

FTH Power has a good amount of experience in the electronics business and has diagnostics and assembly capabilities. They look to have good stocks of popular far eastern battery brands such as Reention (used by the likes of Juiced and Surface 604) and Hailong. They also have this handy battery/model finder to see if they have batteries for your particular model of e-bike.

Third-party battery provision (and recelling services) appear to be bigger business in mainland northern Europe than in the U.S. It makes sense, this is where e-bikes have been around much longer and where the average value of e-bikes is higher. The need to keep older bikes going longer is greater. For example, Heskon is a major supplier of replacement batteries to dealers and Fiets Accu Revisie is the part of Heskon that sells direct to customers.

The UK’s Electric Transport Shop network offers battery diagnosis (refundable against a replacement battery or recell if required). The ETS says they also have stocks of Battery Management System chips that can be used on certain packs, usually on older e-bikes.

The ETS also says ‘There are so many shapes of e-bike batteries now that we cannot guarantee that we have cell packs to fit them all and it is usually cheaper to buy a factory-built replacement than to hand-build a replacement pack in the UK so we usually recommend buying a battery from the original supplier if the diagnosis proves that’s what is needed. If their supplier is no longer available to supply a replacement pack in this instance we will help people find a suitable replacement or as a last resort we will offer to wire in an alternative pack which may be in a different position on the bike.’

What Should I Do With My Old E-bike Battery?

If at all possible the ideal solution is to take it back to the dealer you bought it from who will send it on for recycling.

In the US the industry is in the midst of setting up its own recycling scheme. It was organized by People for Bikes and will be directly coordinated under the auspices of Call2Recycle. There will be a network of battery drop-off locations from the nation’s roughly 3,000 independent bike shops. Manufacturers and retailers can sign up here.

The batteries will be sent on to ‘processing partners’, four of which are domestic and two of which are foreign—one in South Korea and one in Belgium.

The consortium brands are funding the recycling service, which will be free to riders; of course, consumers will still have to pay for replacement batteries. There are also plans for a consumer-direct mail-in recycling option in the summer – EBR will keep you posted on its development.

There are already such ready-made recycling networks in mainland Europe and the UK is just beginning to establish such a network.
